Custom ECS Ducts

Custom ducting for complex airflow routes and tight assembly spaces.

From curved passages and branched ducts to flanged connections and integrated mounting features, GPT Precision supports custom environmental control system (ECS) duct projects through drawing-based manufacturing review.

We evaluate polymer 3D printing, sheet metal fabrication and hybrid construction according to your geometry, требований к материалу, quantities and intended application.

Whether you need a fit-check prototype, a functional test article or a replacement component, we help establish a manufacturing scope around the interfaces, operating conditions and acceptance requirements that matter.

Built Around the Airflow Route and Assembly

An ECS duct must provide the required air path while fitting the available installation space. Complex geometry is only one part of the challenge—connections, supports, accessibility and the finished assembly also influence manufacturing decisions.

Complex Airflow Passages

Bends, branches and changing cross-sections help route air around surrounding equipment and structures. Internal geometry, wall construction and access for cleaning or finishing influence the manufacturing approach.

Precision Interfaces

Flanges, sealing faces, mounting points and inserts connect the duct to adjacent components. Their dimensions, orientation and surface requirements guide manufacturing and any necessary finishing operations.

Installation & Maintenance Access

Fastener clearance, mounting supports and removal paths matter alongside the installed geometry. Where appropriate, designed section joints can simplify assembly, cleaning or future replacement.

Compare Manufacturing Options

Different duct geometries and operating requirements call for different manufacturing approaches. GPT Precision reviews candidate processes against the complete component, including materials, joining, finishing and inspection.

Polymer 3D Printing

For complex internal passages and frequently revised designs.

FDM and SLS can be considered for curved passages, branching networks and integrated features where conventional tooling or assembly would be less practical.

Engineering considerations:

  • Material grade and process compatibility
  • Build envelope and orientation
  • Internal access, cleaning and support or powder removal
  • Wall construction, finishing and leakage requirements

Printed parts intended for functional evaluation require material and performance review beyond geometric fit.

Изготовление листового металла

For formed sections and designs suited to metal construction.

Cutting, forming and joining methods can be considered for relatively simple sections, longer duct runs and established fabricated assemblies.

Engineering considerations:

  • Material thickness and forming geometry
  • Seams, joints and joining access
  • Flange position and dimensional control
  • Tooling requirements and design changes

The complete fabricated assembly, rather than the individual formed sections alone, determines manufacturing suitability.

Hybrid Construction

For components that benefit from more than one manufacturing process.

Printed or formed duct sections can be combined with machined flanges, inserts, brackets or other components where different features require different manufacturing methods.

Machined interfaces may provide controlled mating dimensions and sealing surfaces where the design requires them.

Engineering considerations:

  • Interface tolerances and joining methods
  • Sealing and thermal movement
  • Assembly sequence and accessibility
  • Inspection and responsibility for the finished assembly

Engineering Considerations for ECS Ducting

The CAD model defines the geometry. Operating conditions and acceptance requirements determine which features need particular attention during manufacturing.

Airflow Path & Pressure Loss

Flow rate, allowable pressure drop and operating range are important design inputs.

Bends, branch junctions, section changes and internal surface conditions can affect flow resistance and distribution. Where these characteristics are critical, identify the passages and surfaces that need to be maintained during manufacture.

Airflow performance analysis and testing responsibilities must be established separately. Manufacturing review does not, by itself, validate aerodynamic performance.

Walls, Bends & Transitions

Wall thickness, transitions and branch intersections should be evaluated against the selected material and manufacturing process.

For printed components, build orientation, accessible internal regions and finishing requirements may affect the achievable construction.

For formed components, bend geometry, seams and joining methods may introduce different manufacturing constraints.

Interfaces & Dimensional Control

Mating faces, flange orientation, mounting-hole patterns and insert positions establish how the duct connects to the surrounding assembly.

Specify critical dimensions, datum references and surface requirements on the drawing. Where machining or secondary finishing is needed, its accessibility and sequence should be considered during manufacturing planning.

Temperature, Vibration & Поддержка

Provide normal and peak temperatures, exposure duration, mounting loads, vibration and relevant environmental conditions.

Material selection and construction should account for thermal movement, support locations, handling and the loads transferred through joints and mounting features.

When Part Consolidation Makes Sense

Complex duct assemblies may contain multiple bends, branches, flanges and mounting features connected through separate manufacturing and joining operations.

Combining selected features can simplify the assembly, but fewer parts do not automatically mean lower total cost or better performance.

Integrate Features Where Practical

Additive manufacturing may allow selected branches, mounting bosses or support features to be incorporated into a single component.

Compare the proposed design with the original assembly to assess potential reductions in tooling, joining, handling and inspection effort.

Preserve Access & Replaceability

Some sections are better kept separate.

Designed joints may improve installation clearance, internal cleaning, inspection or replacement of individual components.

Evaluate consolidation against the finished assembly—including sealing, accessibility, serviceability and verification—not simply the component count.

Materials, Sealing & Подтверждение

Material selection must reflect the actual operating environment and the finished component.

A published material property does not automatically demonstrate the performance of a manufactured duct. Processing, geometry, joints, surface treatment and assembly conditions may affect the result.

Sealing & Leakage Requirements

An as-printed wall should not be assumed airtight.

Where leakage limits apply, define the operating pressure or vacuum, test medium, allowable leak rate, test duration and fixture conditions.

Any coating, impregnation, joining or other sealing treatment should be evaluated for the selected geometry and material. The required verification and responsible testing party must be agreed before manufacture.

Dimensional Inspection

Inspection requirements are established around the drawing and the features that control assembly fit.

Typical inspection priorities include:

  • Inlet and outlet dimensions
  • Flange position and orientation
  • Critical mating and sealing interfaces
  • Mounting locations
  • Accessible internal features where dimensional checks are required

Measurement methods, sampling and reporting requirements are confirmed for the project.

Functional & Environmental Verification

Leakage, pressure, airflow, vibration and temperature testing may be necessary depending on the intended application.

These evaluations require defined test methods, conditions and acceptance criteria. The project scope must identify which activities, if any, are undertaken by GPT Precision, the customer or an agreed test provider.

Functional and environmental testing should not be assumed to be included in standard dimensional inspection.

Material & Compliance Documentation

Identify applicable material specifications, traceability requirements, supporting records and programme-specific acceptance criteria at the enquiry stage.

Flammability data should relate to the selected material grade and its stated test conditions. Such data does not automatically establish compliance of the finished duct.

For aircraft-related projects, manufacturing feasibility and any supply scope must be reviewed against the customer's design specifications, supplier-qualification and approval requirements. Manufacturing feasibility alone does not establish flight-hardware approval.

New Designs & Replacement Ducts

ECS duct projects may begin with a new digital design or an existing physical component. Each starting point requires different information and engineering review.

New Designs & Development Projects

Start with the CAD model, engineering drawing and surrounding assembly.

A fit-check prototype can help evaluate routing, clearance, mounting and installation access before progressing to a more representative functional article.

Where functional performance is part of the evaluation, материал, construction and test conditions must be defined accordingly.

Existing & Replacement Ducts

A damaged, worn or unavailable duct may provide a starting point for replacement manufacturing.

Share available drawings, photographs, known dimensions, mating components and operating history.

Measurement or geometric reconstruction can be considered where suitable source data is unavailable. Wear, deformation and damage must be distinguished from the intended geometry.

Changes to material, stiffness, joints or manufacturing process require review against the original application and applicable design responsibilities.

From Drawing Review to Manufacturing

A clear project definition connects the design revision, manufacturing approach and acceptance requirements.
